Rainer Wehrle Structural Optimization of Extruded Frames and Stiffeners including Considerations of Manufacturing Efforts

Structural lightweight parts and components have to sustain varying loadings under certain constraints during their life time. For their development process, next to these mostly structural aspects, manufacturing aspects and efforts also have to be taken into account. In the industrial application field these structural and manufacturing aspects are integrated by an iterative development process between the design engineer and the manufacturing expert. A focus of this thesis is the mapping of expert knowledge into manufacturing effort models and their integration to multidisciplinary design optimization already in early design phases. Therefore, a method for the implementation of Manufacturing Effort Models has been developed and established. It is applied to model the manufacturing effort of extruded aluminum profiles. Thereby, the manufacturing effort is modeled through a fuzzy approach from qualitative linguistic statements of extrusion experts.
Also as part of this thesis, new innovative parameterization and optimization methods are presented. Next to geometrical changes of the profile, topological changes can be achieved likewise while considering structural and manufacturing aspects.
The presented methods for the implementation of Manufacturing Effort Models, geometric parameterization and optimization have been successfully applied to larger-scale practical examples and demonstrated. The gained single- and multicriteria optimization results of an automotive roof pillar and of generic fuselage structures are presented in this thesis.
