The application of the thermoforming process for structural, high performance parts requires enhanced design freedom regarding wall thickness to allow lightweight, local reinforced part design. In this work, a generic part study identified temperature control essential for parts of variable wall thickness. An analytical tool to define the thermoforming process conditions of such complex parts was developed and evaluated. Suitable process windows were studied on experimental basis. The complex thermoforming process was evaluated to state of the art composite manufacturing techniques and found very time and cost efficient for high volume applications.
